I had a merlin and even with a booster pump at 80psi and starting tds of 320 it only got it down to 35 ppm which i think is rubbish my 4040 gets it down  to 9 and thats running off tap pressure

When you installed the mebranes in the merlin, did you use the lubricant supplied for the o'rings?
If you installed them dry, you have most probabally pinched the o'rings which will allow some small amount of bypassing 
of the membranes. This will cause the problems you are describing.
